In the North Sea, some 120 kilo\u00adme\u00adters off the British coast, Hornsea 3 \u2013 one of the world\u2019s largest off\u00adshore wind farms \u2013 is set to be com\u00adplet\u00aded by 2027. Con\u00adstruct\u00aded by the Dan\u00adish ener\u00adgy com\u00adpa\u00adny \u00d8rst\u00aded, it is expect\u00aded to sup\u00adply over three mil\u00adlion house\u00adholds in the UK with elec\u00adtric\u00adi\u00adty upon com\u00adple\u00adtion, with a capac\u00adi\u00adty of 2.85 gigawatts. To this end, \u00d8rst\u00aded is installing sev\u00ader\u00adal hun\u00addred wind tur\u00adbines across an area of near\u00adly 700 square kilo\u00adme\u00adters on the high seas. To with\u00adstand waves and storms, they are anchored to the seabed with mas\u00adsive steel piles, known as monopiles.<\/p>\n\n\n\n

The com\u00adpa\u00adny SeAH Wind spe\u00adcial\u00adizes in the con\u00adstruc\u00adtion of these foun\u00adda\u00adtions. Extra for the Hornsea 3 project, the man\u00adu\u00adfac\u00adtur\u00ader has built the world\u2019s largest monopile fac\u00adto\u00adry to date in Tee\u00adside, in the north\u00adeast of Eng\u00adland. The site is thus one of the most impor\u00adtant among sev\u00ader\u00adal sup\u00adpli\u00aders for Hornsea 3. To put the dimen\u00adsions into per\u00adspec\u00adtive: Some of the monopiles are over 100 meters long and weigh more than 2,000 tons. Pro\u00adduc\u00adtion is designed so that SeAH Wind can man\u00adu\u00adfac\u00adture up to 200 of these giants per year.<\/p>\n\n\n\n

Ear\u00adly in the factory\u2019s plan\u00adning phase, SES Engi\u00adneer\u00ading \u2013 the gen\u00ader\u00adal con\u00adtrac\u00adtor for build\u00ading ser\u00advices, and a mem\u00adber of the Wates Group \u2013 com\u00admis\u00adsioned the firm Enspec Pow\u00ader to design a robust plant pow\u00ader dis\u00adtri\u00adb\u00adu\u00adtion sys\u00adtem. This is because volt\u00adage qual\u00adi\u00adty is crit\u00adi\u00adcal for reli\u00adable oper\u00ada\u00adtion, ensur\u00ading the fac\u00adto\u00adry meets grid con\u00adnec\u00adtion require\u00adments and pre\u00advent\u00ading dam\u00adage to the machin\u00adery.<\/p>\n\n\n\n

For Tony Jef\u00adfer\u00adson, who led the project at Enspec Pow\u00ader, this was no easy task: \u201cWhen we received the con\u00adtract in 2024, the fac\u00adto\u00adry exist\u00aded only as a blue\u00adprint. So our work relied on pre\u00addic\u00adtive sys\u00adtem mod\u00adel\u00adling rather than phys\u00adi\u00adcal mea\u00adsure\u00adments.\u201d To get a rough idea of the expect\u00aded chal\u00adlenges regard\u00ading pow\u00ader qual\u00adi\u00adty, Enspec Pow\u00ader there\u00adfore first cre\u00adat\u00aded a vir\u00adtu\u00adal mod\u00adel of the fac\u00adto\u00adry in col\u00adlab\u00ado\u00adra\u00adtion with SES Engi\u00adneer\u00ading.<\/p>\n\n\n\n

\u201cWe were able to esti\u00admate that some of the equip\u00adment would cause sig\u00adnif\u00adi\u00adcant reac\u00adtive pow\u00ader demand \u2013 that is, elec\u00adtri\u00adcal ener\u00adgy that isn\u2019t con\u00advert\u00aded into use\u00adful work and strains the sys\u00adtem,\u201d reports Jef\u00adfer\u00adson. But that isn\u2019t the only prob\u00adlem: \u201cWe know from expe\u00adri\u00adence that har\u00admon\u00adics always occur. It\u2019s a very dynam\u00adic process that sim\u00adply requires a lot of pow\u00ader,\u201d says Jef\u00adfer\u00adson.<\/p>\n\n\n\n

And here\u2019s how the process works: First, a cut\u00adting sys\u00adtem cuts sol\u00adid steel plates into large rec\u00adtan\u00adgles. Then rollers bend the steel strips into a cir\u00adcu\u00adlar shape, which weld\u00ading machines weld togeth\u00ader at the ends. This is where things get crit\u00adi\u00adcal: \u201cThe weld\u00ading machines cause the largest share of the har\u00admon\u00adics; but oth\u00ader machines, such as the rollers, also gen\u00ader\u00adate har\u00admon\u00adics. This is due to their fre\u00adquen\u00adcy con\u00advert\u00aders,\u201d says Jef\u00adfer\u00adson.<\/p>\n\n\n\n

These ensure that SeAH Wind can flex\u00adi\u00adbly adapt the speed of the motors of the high\u00adly auto\u00admat\u00aded sys\u00adtems to pro\u00adduc\u00adtion require\u00adments. While this makes the use of the machines effi\u00adcient, it also gen\u00ader\u00adates har\u00admon\u00adics. If these aren\u2019t fil\u00adtered out, they can inter\u00adfere with upstream and down\u00adstream sys\u00adtems. In the worst case, they can even cause dam\u00adage.<\/p>\n\n\n\n

Better safe than sorry<\/h2>\n\n\n\n

\u201cBecause the oper\u00ada\u00adtional load\u00ading pro\u00adfile would evolve over time, the solu\u00adtion need\u00aded to be scal\u00adable and flex\u00adi\u00adble enough to adapt along\u00adside pro\u00adduc\u00adtion require\u00adments.\u201d says Jef\u00adfer\u00adson. He didn\u2019t have to think long about where to turn for help because Enspec Pow\u00ader has been work\u00ading with Rein\u00adhausen for about sev\u00aden years. So he quick\u00adly picked up the phone to con\u00adsult with Kim Urbanke and Hen\u00adning Tis\u00adch\u00ader from the Pow\u00ader Qual\u00adi\u00adty Con\u00advert\u00aders busi\u00adness unit.<\/p>\n\n\n

An idea was quick\u00adly born: mod\u00adu\u00adlar con\u00adtrol cab\u00adi\u00adnets with pow\u00ader elec\u00adtron\u00adics from Rein\u00adhausen. A total of 29 active fil\u00adters based on Rein\u00adhausen tech\u00adnol\u00ado\u00adgy com\u00adpen\u00adsate for har\u00admon\u00adics in real time. In addi\u00adtion, there are 26 reac\u00adtive pow\u00ader com\u00adpen\u00adsa\u00adtion sys\u00adtems. This ensures pow\u00ader qual\u00adi\u00adty even under high loads. Jef\u00adfer\u00adson says: \u201cIn my expe\u00adri\u00adence, MR man\u00adu\u00adfac\u00adtures the world\u2019s best fil\u00adters for indus\u00adtry. They respond dynam\u00adi\u00adcal\u00adly to chang\u00ading loads and can be pre\u00adcise\u00adly con\u00adtrolled.\u201d<\/p>\n\n\n\n

Turnkey solution<\/h2>\n\n\n\n

Thanks to the mod\u00adu\u00adlar prin\u00adci\u00adple, Enspec Pow\u00ader can deliv\u00ader the pow\u00ader required at each con\u00adnec\u00adtion point \u2013 and eas\u00adi\u00adly and safe\u00adly expand the sys\u00adtem as need\u00aded. Enspec Pow\u00ader not only designed the solu\u00adtion but also man\u00adu\u00adfac\u00adtured it at its pro\u00adduc\u00adtion site in Wash\u00ading\u00adton and sub\u00adse\u00adquent\u00adly installed it, in col\u00adlab\u00ado\u00adra\u00adtion with SES Engi\u00adneer\u00ading, at the XXL fac\u00adto\u00adry.  For the region, the fac\u00adto\u00adry serves as a spring\u00adboard for becom\u00ading an indus\u00adtri\u00adal hub for wind pow\u00ader. Jef\u00adfer\u00adson is proud of the project: \u201cThis fac\u00adto\u00adry is an exam\u00adple of how the ener\u00adgy tran\u00adsi\u00adtion is trans\u00adform\u00ading indus\u00adtri\u00adal regions and cat\u00adalyz\u00ading eco\u00adnom\u00adic growth.\u201d<\/p>\n\n\n\n
